OK, got the under trays off on Saturday and had a good look round. The flexi is in good shape but there was a hole the size of a pea in the section after it and before the Cat. Which ever yokel welded the hanger on had managed to get an enormous dirty looking wend on to the hanger itself but had only managed to get about 4mm x 4mm to stick to the exhaust with the inevitable effect of the weld pulling a bit out of the exhaust pipe over time.
I have welded up the hole but have no idea about whether a hole that size would cause the fail so the car is back to have the emissions tested today.
Do any of you technical types know why a hole in the exhaust causes the emissions to go up, being the simpleton I am I would have thought they would go down.

PS GregR, I have not fitted your Cat yet, but will do this evening if it still fails the test. I have managed to press the studs out of it so there should be no need to chew it up with a drill.
I have welded up the hole but have no idea about whether a hole that size would cause the fail so the car is back to have the emissions tested today.

Still a fail, will have to get back under the car tonight and swap out the cat with GregR's.
What did you do about your Lambda Rich? Looks like I might have to do something about that as well. Did the Fleebay ones do the job or do I need a Lotus version? Could I just get an GM Rover one? Could I "borrow" one from my mothers 05 plate 1600cc MGF?
All thoughts, suggestions welcome

The e-bay lambda has yet to appear, but it should work. Bear in mind I havent passed an MOT with the new lambda.
You could swap the lambda with your mothers, but access will be a nightmare, easier to remove the manifold. Even then I broke mine off. Lawrence has a lambda testing kit, I'm sure there must be a grage near you with a similar kit?
Lambdas are almost identical nowadays anyway, any car will do if you can get it out. I don't see why a flea-bay one won't do it. I tell you what when my flea bay one arrives I'll post it on to you. If it works great, buy one off e-bay and send it to Lawrence to replace then one I had off him. If it doesn't work then go for a rover one but they are £60+

read back and yes you do...
Try the new cat, but finger would be pointed at a failed lambda first I would think, get them to test it of find someone nearby with a test kit. You can probably do it with a multimeter if you know what you are doing... I would hope my lambda will be here in the morning. PM your address and I'll send it over, best to do both before bothering with a retest. I would get the garage to do it though it's a sh!tty job. Real PITA unless you have ramps or a 4 point lift....
Manifold will probably have to come off which means flexi off, bottom engine mount undone, heatsheild off, then the manifold out, then lambda out unless they can get to it after the flexi comes off. Won't be a quick job though.

Nope, might make some funny noises though. It is buggered already so have a go. If is sounds terrible then pop gregs cat back on and buy a de-cat from fleabay.

It will slow the gasflow and possibly cause some funny effects (ask Rich about the effects of exhaust gasflow!)
