Back home and back at it again, and have run into a bit of a problem. I said that one of the bolts for the front clam was seized and I had to cut the bracket and then cut off the head of the nut. The intention was to then remove the dash top and cut free the bonded nut that the bolt was stuck in and replace it. However, it turns out that you can't get access to the bonded nut as it appears to be behind the windscreen surround. So in case I am missing something, is there a way to get this out without having to cut into the base of the windscreen and fiberglass it up afterwards. BTW tried drilling it but it turns out this particular bolt has been made from Kryptonite and is impervious to any earth bound tools.

Bob, cheers for that. did pretty much the same thing. have updated post 1 with the info. Couldn't believe how big the plate was or how thick. Expected to pull out something little plate with a captive nut but no, huge steel plate 6mm thick FFS.

That condenser looked as new ... not sure why you didn't just slap it back in
Surely you're better off replacing the a/c and condenser with a second rad, using the space to run an air-water-air intercooler?

I did consider going down that road but not looking for any more than the stock 260bhp. I still think once you go much above that your into a load of issues with the gearbox. Hopefully it will end up being a reliable, usable Elise just with a lot more oomf.

Can you make sustained 260 with the available intercooler airflow? With the intercooler in the boot you'll need to work out how to draw air through the boot, preferably perpendicular to the i/c mounting plane ...

The intercooler I have is 40mm larger than the cup 260 and 2-11 that along with ducted cooling air from the side vents (similar set up to a 2-11) and the extra vents in the engine cover should mean heat soak won't be much of an issue. Also be fitting an extra heat shield underneath the intercooler. There is also an option, if all that fails to modify the rear clam further by removing a large chunk of the rear panel and meshing it out but I will only do that if I have to.

I would bet that the extraction through the boot lid will be as effective as rear panel removal in the case of a horizontally mounted i/c. Although you might get more airflow with the rear panel opened up, it'll be running across the i/c rather than through it; by the time you've baffled it to run through it, you'll have removed a lot of the air flow anyway. Also, if you do end up using the open rear panel approach you'll probably need to close the boot lid - the two vacuum sources are likely to conflict and produce turbulence which will restrict airflow.
Would be interesting to instrument the airflow (video camera(s) + bits of brightly coloured wool) to see which way the air is actually flowing once complete.
It's your baby and you've obviously thought about it - I was just pointing out the air-water-air option in case you hadn't considered it
